Build a blu-tak dam around it and put some "concentrated" nitric acid in there. By concentrated I mean greater than about 80%. It will eat anything ferrous and leave the alloy un-touched (but very clean).

Rinse and replace often because weak nitric acid *will* eat aluminium (though not very fast).
Why didn't you just drill it out like everyone else? and why was someone taking a photo of you welding a bolt hole that should have just been drilled out?
Something else that you could have tried in addition to welding on the head is to heat the area with a MAP torch. You will be surprised how much a bunch of heat helps to free stuck shit.
Nah doubt you will warp the head with a MAP torch. As with most things common sense comes into play and if you arent holding it right up to it for 10 minutes then it should be fine. A bit of penetrating oil for half an hour followed by a bit of heat will get you out of most situations. A tap and die set is always handy to have around for when it doesnt go right though.
It would be far easier to weld on an -AN fitting to a 530/531 valve cover than try to fill a hole. Then you can use the -AN fitting to connect hoses to a catch can etc. Dont bodge things, it always results in fire.

Rowe Scientific should have a branch in your state. That's where I get mine.

My neighbour has an EDM for removing studs that people have drilled and then filled the hole with a broken tap, but in most cases these days the Nitric acid is quicker and easier than setting up the EDM and has less chance of damaging the threads. EDM is pretty indiscriminate about what its cutting holes in.

Left handed carbide bits are handy too, but incredibly easy to snap at great expense.
Buy the yoshifab breather cap, or use your welder to put a fitting on the b230 cover. More work to do it the other way I'd say.
Nah fuck making the early cover fit. It will be difficult and most likely leak. Just put your fitting on the cover and call it a day. Spend the time and frustration of shaving things and making things fit other things on other things like tuning your ems and boosting.
You wont have clearance issues with the cap. Simple.
