That will be fine , its not a load bearing structure and to weld the inside it would have needed a real good jig to keep it flat . To weld the outside it only needed to be held onto a big heavy weld bench ( a big lump of mild steel with holes in it for dogs , usually many inches thick to stop distortion , ye dog the item down , pre heat and then weld away and leave it to cool , fly cut the sealing face later with a mill.
Not having a big dog block i would have stitch welded the inside then the outside , rotating so as to put the contracting forces of the weld bead on both sides as equally as possible but it would twist , not an ideal way to weld such a thing!
Last job like that i TIGed was a staino steam sparge for the base of a fuel oil cracking unit at Mobil Refdinery here , lots of nozzles needing many passes so it was staggered around the circle of main sparge pipe , this unit cleans the cracker out by shooting steam upwards , turned out the one inside the unit they were to replace was OK ! They must have treated it well over the year or so between rebuilds!
There is an ancient workshop not far from me i would love to lease with all its gear in there , a massive dog block was the first thing i saw! The old guy has been there for ages but for so long in a main street that has become trendy so the rent is ridiculous , his retirement cash he hopes to get from a cafe owner opening up in an industrial workshop , would be kool to do that too but still way exxy!

Small update - The Bellhousing finally rocked up!
Looks like it was recently refaced - Its a tad under 14cm long/high?
Currently looking for a gearbox, the Ford World Class T5 Boxes appear to give me a favourable shifter length - in addition to my 1 inch thick adapter plate
In essence I should go with a better box, but the affordability and ease of replacement of the WC T5 is hard to beat

Lets look at what common world class T5 boxes are available in Australia.
Commodore V6 and V8 VN-VS series 1.
Ford inline 6 and V8. EB series2 -???
Gear Ratios
In general both 6 cylinders got the 3.33 geat set.
It seems the both Ford and Commodore V8s got the 2.95 ratios
there appears to be a 2.95 box from the XR6 T5z too.
Tail Shaft Housing and shifter placement
200 needs 20 1/2" face to shifter. ????
700 needs 24 1/2" face to shifter.
This is a good source for the measurements
http://people.physics.anu.edu.au/~am..._volvo_240.htm
The Commodore T5 Box has a shifter approximatively 23" back
The Ford T5 is 21 1/2" back
If this is the case, My shifter will sit around 2 inches further back give or take which should be easy to rectify with an adjustable shifter and a bit of cutting :S
Also tossing up turbo choices, Looking at a few Garrett GT3076/71 Variants

Had a bit of a play around with some seating adapter ideas,
I hope to fit some 850R/V70R/T5 seats in the near future - Got my inspiration from here:

This is what I came up with!

I have a 960 bell housing here with the same surface roughness. Wouldnt worry about it

Tested the ECU today, It lives!
Im planning on playing with some launch control parameters before I pull the engine out
Click the vid to hear the glorious T5 wonderment

Why hello there!

Nice! I don't know how to mount the lights, but it can't be hard, just bolt them to the bumper!
for the wiring, There's a few ways to do it. But I'd say for that loom, One pin on the reply (probably 85) will go to ground.
one pin on the relay (probably 86) will go to the switch to trigger the relay.
one pin on the relay (probably 30) will go to power from battery, fuse box, something like that.
and one pin on the relay (probably 87) will go to power the lights.
The other pin on the switch will go to power, from switched power in the fuse box, or from the head light relay, so that the fog lights will only come on when the head lights are on.

Lol. There is no speciality to wiring 240s. They are a mess of relays everywhere the swedes added over the years to the cars as they updated the shell.
Also you never run fogs with your headlights! That is illegal for a start. But these fogs are useless for fog even in my experience.
deleted_user_160
Dogs need to be 100mm off the ground to get under the fog ;P
Get yellow lenses and will help cut through the fog
Ghettobird
I always run/encourage yellow tint, helps keep track of who your driving with in convoys (I know they are illegal to have on) Ive been using the ones on the wagon for 3 years and not a peep yet
They are mostly for asthetics, these are super clean and non-pitted too!

.

On second thoughts - Ill run yellow bulbs, or yellow HIDs instead, yellow on red kinda looks a bit off
deleted_user_160
They are illegal unless it's less than ideal driving conditions, or are considered "driving lights" which most manufacturers market them as now.
VPT02
On my Euro 240 Turbo days I fitted them in the front spoiler, like in the 7 series. Ok you have to cut into the spoiler but they look soooo much better then!
Made a simple bracket to bolt the foglights on......will have a look for a nice picture if I work out how to load pictures to the forum...an easy way! :))
Ghettobird
Would love to see how you hooked your fogs up @VPT02, Mine should arrive tomorow morning if im lucky.
Halfway through fitting up the electric windows tonight, will resume again in the morning after I clean up the black interior swap ive had sitting around for months!
Andy
Did Karl end up responding to you?
I hope you know that both the Buchka brothers are junior engineers doing there best to prove their worth at SpaceX. They are both working 80 hours weeks, even working on the weekends. I've delt with them a fair bit. They were kind enough to even send me free parts.
Also, did they supply you with engine mounts?
What are your plans for the coolant piping coming out of the water pump? You could find a 960 coolant pipe and get it shortened to suit.
Ghettobird
@Andy, Karl did not end up responding to me, His brother Alex sent me his own bellhousing to sort out this whole debacle.
I am fully aware of that Karl does for a living, I paid for parts that should have been sent out 3 weeks after I paid for them.
What Karl and Alex do full time is not my concern, I paid a lot of money for a product that was only sent to me after 9 months of ignored messages and angry posts.
Yes I have mounts, As for cooling im going to use part of the 850 cooling pipe tig'd onto the end of the 960 cooling pipe to clear the mounts
Vee_Que
I thought we would just get it tig'd?
Ghettobird
I stand corrected

Finally started pulling out the Beige interior
I picked the seats and cards up from a car at Berrys in early Feb.
The interior was filthy so I spent a good few hours cleaning the seats and cards up ready for installation.
I decided that id buy a new carpet set as the carpet that I had pulled was torn and smelled a lot like a urinal so for $180 I got a reproduction set made up by Knox Automotive Carpets - They made it on the spot! I was literally there for 5 minutes and off home again for fittment.
I had to cut all my own holes and trim the edges, but it was worth the work. id say fitment was about 85%
http://www.knoxautocarpets.com.au/volvo/volvo-2-series-1975-1985/
I also Installed my electric window regulators and relays, I am missing a passenger front regulator so will have to wait until I find another car for parts.
That ones yours
@penta242gt!
